I like to start with a 3" blank.

I think 2x2x10 is common for barrel and insert. 2x2x5 for just a barrel.

It depends on how good you are at drilling your center hole and how big you want the call when finished.
I go minimum 1 5/8" square.

Depends on where you're sending it. RNT takes 2x2x12 for a whole call, Echo takes 1.5x1.5x10 rounded for a whole call, most everyone else is 1.5x1.5x10 square for a whole call.

PM Don Taylor. He's been doing a lot with custom calls lately. He can help you out.

Check out Mayday calls on FB, he's making calls out of legos. Glues and puts the legos together in the shape of a blank and turns it. Sleeves the insert with acrylic for the toneboard. Pretty cool stuff.

The 5/8" hole for center of the barrel, if you dont drill it dead center of the block it takes longer to get it round and finishes smaller dia.

You should make one. All you need is a drill press turned sideways and clamped into a bench vise, some pillow block bearings and a wood chisel. If you dont have the drill press you'll need a hand held drill some 4" hose clamps and some plumbers tape.

Then he's the fellow I'd want to talk to about blank sources and sizes.
